Now, let's roll up our sleeves and build! This process takes about 2-3 hours, even for beginners. Take your time—precision here ensures the cart is stable and safe.
Step 1: Plan Your Cart's Layout
First, sketch your cart on paper. Will it have a single
workbench top, or extra shelves? Do you need a handle for pushing? For our standard cart, we'll keep it simple: a base frame, a top frame, vertical pipes connecting them, and a
workbench top. Mark where the rotatory joints will go—they're ideal for adjustable shelves, so we'll add one shelf halfway up the vertical pipes.
Step 2: Cut and Prepare the Lean Pipes
If your pipes aren't pre-cut, measure and mark them with a pencil. Use a pipe cutter (cleaner cuts) or hacksaw to trim to length. Deburr the ends with sandpaper to avoid scratching the PE coating or your hands. Wipe the pipes clean of dust—this helps the joints grip better.
Step 3: Assemble the Base Frame
Start with the base: take 2 long pipes (120cm) and 2 short pipes (60cm). Connect them into a rectangle using rotatory two end
lean pipe joints at each corner. Tighten the joint screws with the hex key—snug but not over-tight (you'll need to adjust rotation later). Check that the frame is square with a level—diagonal measurements should be equal.
Step 4: Attach the Vertical Pipes
At each corner of the base frame, attach a vertical pipe (80cm) using another rotatory joint. Make sure the joints are facing upward—this lets you rotate the top frame later if needed (e.g., to fit through a narrow doorway). Tighten the screws lightly for now—we'll finalize once the top frame is on.
Step 5: Add the Top Frame and Shelf
Repeat Step 3 to build the top frame (same size as the base). Attach it to the top of the vertical pipes using rotatory joints. Now, add the shelf: cut 4 shorter lean pipes (60cm) and connect them between the vertical pipes at the halfway mark (40cm up) using rotatory joints. This shelf will be adjustable—you can rotate the joints later to lower or raise it!
Step 6: Install the Caster Wheels
Flip the frame upside down. Attach caster wheels to the base frame corners using caster mounting plates (included with most casters). Use bolts or screws (depending on the caster type) to secure them tightly—wobbly casters are a safety hazard! Make sure 2 of the casters have brakes, and position them diagonally for stability.
Step 7: Add the Workbench Top
Place the
workbench top on the top frame. Secure it with
lean pipe clamps: position a clamp every 30cm along the edges, tightening them around the top frame pipes. If you're using an aluminum top, add rubber pads between the clamps and the top to prevent scratches.
Step 8: Test and Adjust
Stand the cart upright. Test the caster wheels—they should roll smoothly, and the brakes should lock firmly. Rotate the shelf joints to ensure they move freely, then tighten all screws fully. Load the cart with a few boxes (simulating typical weight) and push it around—check for wobbles or loose joints. Tighten any that shift.
Pro Tip:
If the cart leans to one side, check that all vertical pipes are the same length and joints are tightened evenly. Uneven caster heights can also cause leaning—adjust the caster bolts to level it.
